Plexiglass(cast acrylic) is too brittle, use Lexan(polycarbonate). You should be able to get it at any hardware store. It may not be listed as Lexan, just as long as it is indeed polycarbonate. 1/8" is a good size and when it's in sheet form it will seem almost too flexible(it's not when it's cut small enough for lips). I'm not sure if the weights are exactly the same between Plexi and Lexan, but they should be pretty close. Personally, I wouldn't bother prototyping with the Plexi when a 12" x 12" sheet of Lexan is usually under $5, but that's just me. Hope this helps, I've been playing around again with hand carved plugs myself lately. Seems to be a bit of a trend.

Diggin, These guys are in Dorchester and carry a very large array of all types of plastics including Lexan. I've bought plastics from them a couple times and their prices are very good as well.

go to most any glazier and they will give you scrap that will work. You might have to pay something but they usually throw a lot away.

Just in case anyone else is looking for lexan. I found a small sheet at my local HD's, 4.79 for a 1/8 piece thats 11"X14". They had it in the same section as the plexiglass.
I thought this stuff would be a lot harder to find and more expensive....
